Cleaning and changeover should be designed as controlled production processes with defined parts, tools, settings, checks and release conditions.
Design for routine work
Separate product cleaning from format change. Product cleaning concerns residues, product-contact parts, drains, seals, hoses, nozzles and any retained material. Format change concerns guides, heads, tooling, recipes, sensors, labels, codes and packaging components. The two tasks may overlap, but they need different evidence and release checks.
Define the required condition before work starts. A simple change between clean, compatible products may need a different method from an allergen, colour, fragrance, solvent or high-viscosity change. Product safety data, hygiene requirements and site procedures must inform the final method.
Observe the complete change from the last accepted pack of the previous run to the first accepted pack of the next run. Include line clearance, component reconciliation, setting verification, priming, sample checks and record completion.

Group formats by genuine mechanical differences. Containers that share a nominal diameter may still need different support because of height, shoulder, panel flexibility or centre of gravity. Closures may require different chucks or placement methods even when the outside diameter appears similar. Labels can change sensor behaviour, peel performance and wrap geometry.
Review access before purchase. The operator should not need to reach through unrelated equipment or remove protective systems to perform an intended routine task. Consider the weight, temperature and contamination state of removable parts and where they will be placed during cleaning.
Link this work to the maintenance and spares plan and test representative changes during FAT or site acceptance.
At filling, confirm product recovery, hose and nozzle condition, dosing-part access, priming and the checks needed before the next product is accepted. At capping, control cap lots, bowl or feeder clearance, chucks, heads and placement tooling. At labelling and coding, reconcile label rolls, print data, sensors, web paths and retained packs from the previous run.
Connected lines also need a boundary for conveyors, accumulation tables, guarding and reject stations. A previous label, cap or partly processed container can remain outside the main machine and re-enter after restart unless the line-clearance area is defined physically.
Record task sequence, waiting, walking, tools, adjustments and first-off failures across several representative changes. Remove uncertainty and searching before reducing necessary cleaning or verification. Improvements should preserve the approved product and packaging release condition.
Where settings are manual, use clear datum marks or controlled records rather than relying on memory. Where recipes are used, include a physical verification that the corresponding parts, guides, labels and components have also been changed.

Send the product, container, closure, label or outer-pack samples that represent normal and difficult production. Include the required task, current process, intended output, available space and any existing equipment that must remain.
Controlled restart
A changeover is complete only when the previous materials are cleared, the next format is set and the finished pack has been verified.
The format change control guide sets out a repeatable sequence for materials, mechanical parts, recipes, data and first-off packs. It complements the product-contact cleaning method rather than replacing it.
Use one format record that identifies the approved component revisions, change parts, settings and inspection limits. Record recurring correction after restart; repeated fine-tuning usually indicates an unclear datum, uncontrolled component or inaccurate standard.
Machine cleaning and line clearance are related but different: cleaning removes product or contamination, while line clearance verifies that previous materials, labels, codes and work in progress are no longer present. A format change may require both, with separate responsibilities and evidence.
The first pack can fail when product supply, air, guides, timing, temperature or component queues have not stabilised, or when a setting is not referenced correctly. Use a controlled startup sequence and first-off sample set rather than immediately adjusting several parameters at production speed.
